The Challenge
Steam trap failures often go unnoticed for weeks or months between annual inspections, allowing steam leaks, blow‑through, or blocked flow to persist. Traditional inspection methods—such as manual acoustic listening—are imprecise, labor‑intensive, and costly, while preventative maintenance routines consume significant time and resources.
The Solution
Spartan Controls implemented an acoustic monitoring solution for steam traps and pressure relief valves across the plant. Sensors were mounted externally on steam traps and integrated into the existing Smart Wireless Gateway, enabling seamless communication with the plant host system.
The system continuously monitors acoustic signatures to identify trap health and failure conditions in real time. Integrated with the plant data historian, the solution provides actionable insights that allow maintenance teams to quickly repair or replace failed traps—eliminating reliance on manual inspections and time‑based PM routines.

The Value
The steam loss mitigation solution delivered measurable operational and economic benefits:
- Up to 10–30% reduction in steam losses by identifying and correcting failed traps earlier
- Reduced energy consumption, lowering fuel and boiler operating costs
- Elimination of manual steam trap PM inspections, improving maintenance productivity
- Improved safety and reliability, reducing exposure to live steam and equipment damage
- Minimized steam blow‑through and blocked flow, improving process efficiency
